It has to calculate a bunch of polygons every time you make a union. There's a hard limit at 2500 polygons at the moment, but that doesn't mean it will calculate more polygons before throwing an error. Sometimes it will just keep calculating tiny polygons (size close to 0) and take a really long time/forever to finish.
